A door that won't seal lets water into the step well and floor, and that's where the rust starts. Here's how to tell whether it's the rollers, hinges, latch, or the door itself, and the part that fixes each.
The entrance door is the hardest-working panel on a school bus. It cycles dozens of times a day for fifteen years, weather on one side and feet on the other. When it stops sealing it quietly causes the most expensive problem on the bus, because water gets into the step well and the floor and rust does the rest. Almost every door complaint comes down to a handful of parts. Here's how to find the right one before you start spending.
Stand outside and have someone work the door slowly through its whole travel. Don't watch where it stops. Watch how it moves. If it binds, drops, or scrapes on the way, the problem is mechanical: the hinges, the track, or the linkage. If it moves clean and only fails at the very end, it's the latch or the seal. That ten seconds of watching can save you from buying a whole door when all you needed was a hinge.
School bus entrance doors are jackknife doors. They fold and pivot on hinges, the lead edge runs in a door track, and either an air cylinder or a manual linkage swings them. When one won't close all the way, start at the hinges and the track. Worn or bent hinges let the door drop and bind. A dented track, or one packed with road grit, drags on the lead edge. Work the door slowly by hand and watch exactly where it catches. If it's air-operated, a tired cylinder or a linkage that has drifted out of adjustment will also leave it sitting short of closed.
If the door reaches the frame and then pops back or won't catch, look at the latch and the striker alignment. Before you buy anything, make sure the door is landing in the same place every time. A sagging door will miss a striker that's set perfectly fine. If the geometry is good and it still won't grab, the latch or the air cylinder is worn.
A door that has dropped at the latch edge, or drags the threshold, has worn hinges or a tweaked frame. Worn hinge pins are cheap and quick. A bent frame is the hard one, and it usually comes from a hit or from rust eating the structure the frame bolts to. If the frame is bent, no amount of hinge work makes it seal. The frame has to come back to square or get replaced.
On most buses the step well carries the door frame. If the door suddenly started sagging, look hard at the step well below it. A rotted step well lets the frame drop. Fix the door and ignore the step well and you'll be back here next year.
Sometimes the mechanism is fine and the door is the problem. The skin is rusted through at the bottom, the bottom edge is crushed, or the internal tube frame has gone soft.
